Well I found some issues with the stator solder joints. So I pulled them apart, cleaned and re-soldered. One field coil joint and the strip to the main lug.

Couldn't get the splined shaft out of the bearings, so I cleaned as well as I could and re-greased with some general moly grease.

Cleaned up (used some electrical parts cleaner) the commutator (0000 steel wool), field coils and whatnot, measured the brushes, all good.

Had to make a new paper gasket as the stock one ripped. Tested per the manual and all is good. Hooked it up to a batter and it spun nicely. Cleaned and lubed the oring and motor case and reinstalled without issue.

Cleaned the cases around the started, replaced the bolts with stainless allens, got it back together

Next up will be an upgraded cable and to go thru the solenoid to ensure its working.

Plenty to do still!!!

Nice work on the starter. Replaced the starter on my '85 1200 in 2016 because the OEM starter was dragging. New one lasted 6 months. Took the OEM starter apart, cleaned it and it's still going strong. Like the progress. Timeline is moving on, understand how this can happen. Started an engine rebuild and new paint job of my '85 Limited Edition about the same time as your first post. Engine has been done, putting parts back on and the majority of painting is done. Was hoping for an early Xmas present in that the bike would be together and on the road, but probably have another three months left - it's a job, but not a full time one. Keep up the good work. Enjoy reading about your progress.

Whenever i try to guess when this will be done, i just double my initial guess, and that's probably halfway thru.....

Ain't this the truth. Have a 1500 and a 1000 V-Strom to ride so no hurry. Cost is what it is, spent more for items and got less for the money. Spent money on items that were supposedly designed to work wonders, collecting dust. Just want to go from this:

Well, went to inspect the neutral sensor (had the always on light) and there's no chance to rebuild as the plastic sealing cap was far too tight and broke (it was also missing the o-ring). So I've a new one on order to install. What a PITA that is to get to!!! I took off all engine mounts and supported the motor with a jack, then wedged some shims between the frame and the motor just to clearance! I BARELY got the screw off ... So I'll get that cleaned up, repair the wiring insulation and replace. Will replace the pickup screen hardware with hex heads to match the rest of the motor and make sure the front is shorter (likely will use a button head to gain additional clearance).

Threw up a pic of the rebuilt and cleaned starter too.

Thanks! Ya, it's pretty funny how it's so much work to do so many subtle changes. The biggest cosmetic changes will simply be the wheels, brake rotors, exhaust, seat and tail area. Nothing else is very drastic!

Anxiety is slowly building though, the pre-1st fire bugs are working their way up from my stomach, haha

Oh my, what a pain to change out the neutral switch and clean up the oil pickup.... Lesson learned, the front screw on the pickup should absolutely been changed to a hex head that's shorter. I used a button head allen, and the ball end of the allen wrench I have just barely did its job. I think I'll be swapping over to a hex if I do that job again. I used some blue loctite in lieu of a lock washer, so let's hope it holds...

Figures.... I get a new clutch cover gasket since mine was leaking and now I can't get the bloody thing back on!

I've removed that piece and re-installed twice now, struggled about 10 min before it worked its way on. Well now that I can't recall the exact muscle position, I'm fully onboard the struggle bus!

I think there is ONLY one specific way it can go on w/o dropping the motor, and I can't figure it out for the life of me... No idea what i'm doing wrong/different

Another hour w/ no luck!!! The shorter of the 2 studs us the culprit.... Aaaarrrrrgggggg!!!!

Well after that, I walked away and worked on something else. Got the throttle and choke cables installed and freeplay adjusted. Starting to knock out the small things between clutch cover attempts.

Worst case scenario: drop the motor or something while it's in the frame until I can get it to install. This isn't ideal, as the bike is on a lift, but it might be my only option...

Ignored the clutch cover tonight, worked on some wiring instead. Looked at the stator wires and there's definite melting from a past time. The connector was stuck together and was showing some melted wire insulation. Good thing I checked!

Since I'm using a MOSFET R/R, I removed the factory regulator and rectifier. Re-wired the 3 yellows directly to the weather pack connector. Need to get the battery wiring done w/ a fuse next. Also will be replacing the starter solenoid with one from Rick's, as the original one was seen better days and is damaged.

Will need to find some new boots to cover the lugs, but can't find em anywhere! Anyone know where to get ones to protect wiring lugs??

If you're referring to the starter lug, try Honda P/N 32411-230-000.

Thanks! I browsed the fiche's some more and found p/n 32412-463-000, but that's not supported anymore. that might have led me onto some other similar sites using more appropriate searching terms, so the hunt continues.
